The demands of body weight reduction are rising exponentially, driving the use of multi-material body structures in mass market vehicles. As a consequence of this, advanced simulation techniques during the design and manufacturing process are becoming increasingly important, in particular for light metals such as aluminum. In our previous study we carried out 2D axisymmetric punching simulations of a self-piercing rivet (SPR) connection between steel and aluminum, followed by a 3D strength simulation of the joint that included residual stress from the punching stage. Results of the 2D axisymmetric punching simulation such as displacement and stress are mapped to the 3D mesh for the strength simulations. In this paper we introduce the current status of mechanical joining simulation techniques using general purpose CAE software and compare results with test data.
